I've had numerous problems like these creating ext3 on CF cards - the
workaround was to explicitly set and/or check cylinders,
tracks/sectors and so on when mkfs.ext3 runs - check the difference
between fdisk and fsck ( fdisk and whatever it is that can pull that
data out of the filesystem data).
