Hmm, they're all fine. Yes the email itself has more hyphens since the
actual boundary is --$boundary with --$boundary-- signifying the end of the
MIME email.

Perhaps because the attachment is being defined as an
application/octet-stream rather than application/pdf means KMail isn't
picking it up?

Maybe try saving the email to disk and reading with another mail reader to
see if other mailers have the same problem.
